I made a sign post for a local contractor. I was planning to make the ends rounded but couldn't remember who to do that so I ended up doing a pointed end.

I would normally weld caps on too. I just thought it would be interesting to try it this way. I did see a thread on time on how to make a ball end but couldn't find it when I needed it so I did this. If anyone remembers that thread let me know. I would still like to try making a post with a round top.

Round top is done about the same way, but the cuts are shorter, and the angle at the points of the cuts is 90 degrees (where yours is about 60 deg for a point). The curve for the edges isn't an arc of a circle for the round top.... it is actually 1/4 of a sine wave, and is nearly straight at the point. For 2" square, it will start 1.55" from the end.

If I get the chance, I'll do up a sketch

Easy and cheap use paper and scissors to learn how to cut tube end for rounded closed end.

No formula needed, really. It scales with tube size. see the pic (rough) below. Try the pattern with paper, get the idea of the general shape, and you can rough it by hand. Cut a little undersize and fill with weld. The point comes to a 90 deg angle, and the cut is nearly straight there. The hardest curve (not real hard) is at the tangent point, which is about 1.55" from the and on 2" square tube (0.78" on 1" square, 3.15" on 4" square tube, etc)

If I get the chance, I will do one up tomorrow and take pic's of the process (depends if I have time... heating contractor is coming in to det up for a casting repair)
